Setting Up a Small Frozen Ready-Meal Plant

A small frozen ready-meal plant does not need a huge hall — around 170 m² can run 1–1.5 t/day if the flow is laid out for one direction. Here is the process and the footprint logic.

A small frozen ready-meal plant is smaller than most buyers expect. Around 170 m² can run 1–1.5 t/day of finished meal if the layout is one-directional: receive → prep → cook/blanch → chill → pack → freeze → case. This guide covers the flow, the footprint logic and a phased way to commission it. It is the plant side of our vacuum packing line and french fries line solutions.

Process flow for a frozen ready-meal plant

  1. Receive & prep. Wash, peel, cut and portion raw materials (see our washing and cutting ranges).
  2. Cook / blanch. Set texture and safety before chilling — a frying line for fried meals or a steam/blanch step for others.
  3. Chill. Bring the cooked meal down fast to safe holding temperature.
  4. MAP pack. Tray or pouch, gas-flushed for chilled shelf life — thermoforming/MAP packing from the vacuum packing line.
  5. Freeze. IQF or blast freezing locks texture before cartoning.
  6. Case & palletize. For export.

Footprint planning

The 170 m² figure assumes a single-flow layout with no backtracking: raw in one corner, frozen out the opposite. Budget roughly: prep 30%, cook/blanch 20%, chill + pack 25%, freeze 15%, case + corridor 10%. The freezing and packing stages drive the layout more than prep, because they need clear infeed/outfeed and power. Match the line to your quotation scope so civil works do not become the critical path.

Phased commissioning

You do not need every stage on day one. A common path: start with prep + cook + pack to ship chilled MAP meals, then add freezing for the export frozen range, then automate infeed/outfeed. This keeps cash flow on the early chilled line while the frozen range is commissioned. For the make-or-buy decision on the line itself see turnkey vs separate machines.

Utilities you must plan

Even a small plant needs rated power for the freezer and fryer, cold-water for chill, and floor load for the freezer. Get the supplier’s utility schedule before signing the lease — the hall is easier to find than to retrofit for a 1 t/day freezer.

Frequently asked

Is 170 m² enough for 1.5 t/day? Yes, with a one-directional layout and clear infeed/outfeed at freeze and pack. Backtracking or separate rooms for each stage would need more area.

Do I need freezing from the start? No — many small plants start with chilled MAP meals and add freezing later. Freezing mainly adds export range and shelf life.

What packing do ready meals use? Thermoforming/MAP trays or pouches, gas-flushed for chilled life; the vacuum packing line covers both.
